Types of Electric Power Cables

Types of Electric Power Cables

Low-Voltage Cables

Low-voltage cables are mostly used in residential and small commercial buildings for power transmission. They operate at a voltage of no more than 1,000 volts.

PVC cables and rubber cables are both low-voltage cables that we usually see. Both types of cables can operate effectively in a low-voltage system. They also withstand corrosion and can be used in standard environments.

Medium-Voltage Cables

Medium-voltage cables are used in urban power distribution systems and medium-sized industrial facilities, operating at voltages ranging from 1,000 volts to 36 kilovolts. Cross-linked polyethylene (XLPE) is a common insulation material for these cables; it can withstand higher temperatures and voltages, and is suitable for long-distance power transmission.

High-Voltage Cables

High-voltage cables are employed in the transmission of power over large distances. Their voltage rating above 36 kV (up to 110kV, 220kV, 500kV, etc.), and they have the capacity to transmit large amounts of electrical power. You can usually see them in large-scale power transmission projects such as power grids connecting different countries, power transmission to wind farms, and solar power plants.

Electric Power Cable Construction

Electric Power Cable Construction

Conductor

The material used for power cable conductors is typically copper or aluminium. Copper is a more efficient material for conducting electricity, and these are generally used in power systems with high loads, where high transmission efficiency is required. If you want to add corrosion resistance, you can opt for tinned copper conductors.

For applications with lower loads, where weight reduction is also needed, aluminium conductors are lightweight and economical.

You can learn more about aluminium vs copper conductor in this blog.

Insulation

Electric power cables can be insulated with various materials to ensure that current flows safely with no leakage or short circuits, such as polyvinyl chloride (PVC) and cross-linked polyethylene (XLPE).

PVC cables are good for low-voltage applications and offer good corrosion and abrasion resistance. XLPE, on the other hand, is resistant to high temperatures and high voltages, often used for medium- and high-voltage power cables. In this article, you can learn more about cable insulation.

Sheaths & Armoring

To prevent external factors from damaging the cable, a protective sheath or armour is usually provided on electrical cables. The sheath is usually made of materials such as polyethylene or PVC, which provide abrasion and waterproofing.

Armoured cables feature an additional layer of metal (such as steel or aluminium tape) on the outer sheath, thereby protecting the electrical cable from damage, particularly if the cable has to withstand frequent mechanical impact.

Applications of Electric Power Cables

Applications of Electric Power Cables

Residential and Commercial Use

Power cables are used in residential and commercial buildings to connect power distribution systems and electrical equipment. Typically, low-voltage power cables are used to transmit electricity to lighting fixtures, appliances, and small devices. Like lighting cables and outlet cables in homes, as well as power lines in offices and shopping malls.

Industrial and Manufacturing Plants

In industrial plants, power cables are employed to provide electrical energy to heavy machinery, electric motors, and other electrical devices. Medium and high voltage cables are commonly employed there, especially in production plants where heavy machinery is used. For instance, industrial cables in factories. The cables should be able to withstand high current, high temperatures, and wear and tear, especially in a complex and harsh environment.

Marine and Submarine Applications

In this application, marine cables are mainly deployed in offshore wind farms and subsea power transmission systems. Marine cables face a complex environment and therefore need special attention in their design with regard to waterproofing, corrosion resistance, and mechanical damage. Normally, marine cables are designed with a reinforced sheath and armour to ensure powering even after long periods of exposure to saltwater.

Submarine cables are used in subsea power transmission systems for cross-sea power connections, such as the power transmission between different continents and from offshore wind farms to land.

Renewable Energy Installations

With the growth of renewable energy, the demand for power cables in solar and wind power generation systems is also increasing. Solar cables are used to connect solar panels to inverters. Wind cables are used to connect wind turbines to the power grid. Since these cables are used in outdoor environments, they must possess strong resistance to ultraviolet radiation and high temperatures.

Factors to Consider When Choosing Power Cables

Factors to Consider When Choosing Power Cables

Voltage Rating

When selecting power cables, the voltage rating must match your application. The voltage rating not only determines the cable’s insulation performance but is also closely related to its current-carrying capacity.

Choosing the right rating for voltage can actually help you deal with the risks of insulation damage and cable overload.

Environmental Factors

In choosing power cables, it is also essential to consider the operating environment. The cables are often exposed to various environmental factors, such as humidity, temperature, and chemical corrosion. If the operating environment is humid, it is essential to consider cables with waterproof capabilities. If it is hot, it is advisable to use XLPE cables.

Additionally, certain specialised applications (such as underground cables) may require an armour layer.

Durability and Service Life

The resilience and lifespan of the power cables are important to the project. This is because the material and installation process will determine the lifespan. Therefore, while purchasing the power cables, it is important to ensure that the products have the relevant quality certificates.

Installation of Electric Power Cables

Installation of Electric Power Cables

Underground vs. Overhead Installation

There are two ways of installing power cables: underground and overhead. In urban areas, underground cables are preferred due to the availability of space and to avoid the impact of external environmental factors. These cables are preferred in areas with high population density and are advantageous in terms of minimising outages.

Overhead cables are preferred due to their simplicity and low cost, especially where there is enough ground space.

Standards and Regulations

Moreover, the installation of the power cables must follow the appropriate standards and regulations. For instance, the IEC 60502 standard has provided specific specifications for the design and testing of the power cables.

During the installation of the power cables, it is imperative to ensure that the cables meet the required electrical safety standards to avoid risks such as fire and short circuits. Moreover, the personnel must be professionally trained in the installation of the cables.

Power Cables Cost

The cost of the power cable is affected by the material, specification, voltage rating, and installation environment. While making a choice regarding cable selection, apart from functionality, it is important to make a choice based on the product that fits your budget. For example, high-quality marine cables and industrial cables are more expensive, but the additional protection and durability they provide are essential in specific environments.

Maintenance of Electric Power Cables

Maintenance of Electric Power Cables

Regular Inspections

This will ensure the smooth operation of your electrical system. These inspections involve checking for any indication of wear or damage on the insulation, connections, and sheath of the cable. This is important, especially in tough conditions like those experienced in industries or marine environments, as timely inspections can ensure timely replacement of the cable, thus extending its lifespan.

Fault Detection and Repair

When a fault happens in the power system, the cables must be inspected to troubleshoot the fault. You can use tools such as electrical test instruments and thermal imaging equipment to quickly locate the fault point in the cable. Depending on the type of fault (such as a short circuit, open circuit, or insulation damage), take corrective measures to restore normal operation.

Emerging Trends in Electric Power Cables

Emerging Trends in Electric Power Cables

Smart Cables

Smart cables involve integrating sensors and monitoring devices with normal power cables, allowing for real-time monitoring of the condition of cables. Smart cables, for instance, can monitor various types of data, such as temperature, current, and voltage, and alert users to any possible faults. Smart cables can be very helpful in reducing risk and improving stability.

Green Cables

As eco-friendly demands increase, green cables are slowly turning into the mainstream option. Green cables are made from halogen-free, low-smoke, and recyclable materials. This reduces the amount of dangerous gases emitted when they are burned. Green cables are safer and conform to eco-friendly policies and laws.

Most notably, in public buildings, transport infrastructure, and high-density living spaces, green cables can help improve the safety and sustainability of your projects.

Superconducting Cables

The superconducting cables are considered the future of power cables. Compared to conventional power cables, superconducting power cables have less resistance, can handle higher currents in less space, and can increase the efficiency of power transmission. These power cables are still in the research and development phase; however, they are expected to be used in the future for power transmission at high efficiencies.

How to Select the Cross-Sectional Area of a Power Cable Based on the Load Current?

Cable’s cross-sectional area depends on the load current, installation method (in air or in soil), temperature, and line length. First, calculate the rated current of the equipment, then select a cable size that is no less than this current based on the cable current-carrying capacity table, while considering voltage drop (generally not exceeding 5%) and short-circuit thermal stability requirements.

We recommend allowing a 10%–15% margin to accommodate future capacity expansion or adverse operating conditions.

What are the Fundamental Structural Differences Between Power Cables Rated at 0.6/1 kv and 8.7/15 kV?

0.6/1 kV cables are used for low-voltage power distribution and have a simple structure, consisting of a conductor, insulation, filler, inner sheath, and armour/outer sheath. The insulation thickness ranges from 0.7 to 2.0 mm.

8.7/15 kV medium-voltage cables add conductor shielding, insulation shielding, and a metallic shield. The insulation thickness is also increased (to approximately 4.5–5.5 mm) to resist high electric fields and control partial discharges.

What Is the Minimum Bending Radius for Power Cables?

For non-armoured power cables, it is between 15 and 20 times the outer diameter; for single-core armoured power cables, it is around 15 times; and for multi-core armoured power cables, it is around 12 times.

An excessively small bending radius can lead to damage of the conductor, cracking of the insulation material, or even damage to the armour tape or wrinkling of the metal shield.

Why Are Cable Terminations and Joints the Weakest Parts of Cable Lines?

Joints and terminations must be fabricated manually on-site, and the electric field distribution, insulation recovery, and sealing conditions cannot match the consistent quality achieved during continuous factory production. As a result, more than 70% of cable failures occur at these connection points.

The accessories should be from reputed manufacturers and should match the quality of the original cable. They should be installed by qualified personnel following technical specifications, and AC withstand voltage tests and partial discharge tests should be performed after installation to ensure the quality of the job.

What Is the Design Service Life of Power Cables?

The design service life of standard power cables is usually 20 to 30 years.

Actual service life is dependent on operating conditions. Long-term overloading causes insulation temperatures to exceed permissible limits, accelerating thermal ageing; humid environments or damage to the outer sheath can lead to water treeing; chemical corrosion, frequent overvoltage surges, and mechanical damage can also shorten cable life.

Regular insulation resistance testing and partial discharge monitoring can slow down ageing.
